What is Kaizen?
→ Kaizen is a Japanese word that means "continuous improvement."
→ This technique is widely used in manufacturing.
→ Kaizen is used to improve processes, and quality, and increase efficiency.
→ This concept focuses on small and incremental improvements.
→ Kaizen emphasizes teamwork and discipline and it is more related to culture.
→ It involves everyone in an organization such as from top management to frontline employee.
→ In this method, frontline employees contribute ideas and suggestions for improvement.
Kaizen Event:
→ Now we will learn about the complete event step by step.

1. Selection of Kaizen Theme:
→ In the kaizen theme, we need to mention the below parameters in the theme.
→ Type of Improvement
→ What we need to Improve such as productivity improvements
→ What we need to reduce such as cost reduction
→ What we need to eliminate such as NVA (Non-Value Added) activities elimination
2. Problem Identification - Initial Condition:
→ For problem identification, we can use the 5W1H Method.
⏩5W1H stands for:
- Who: Identify the stakeholders involved
- What: Describe the issue or process to be improved
- Where: Specify the location of the issue
- When: Indicate when the issue occurs
- Why: Explain why this issue needs to be addressed
- How: Describe how the issue demonstrate
3. Root Cause Analysis and Counter Measure:
→ We can use 5 why analysis for root cause identification.
→ We need to identify the root cause based on the analysis.
→ Based on the root cause we need to implement the countermeasures.
4. Before and After Kaizen Condition:
→ Now we need to put before and after condition images for better understanding.
→ Include images showing the condition before the event.
→ Also, include images showing the condition after the event.
→ During taking the picture we need to ensure that the photos should be taken from the same distance and view for both before and after images.
5. Benefits of Kaizen:
→ Now after implementation, we need to consider the different benefits of Kazien that are mentioned below.
→ We can measure benefits in seven different categories based on (P, Q, C, D, S, M, E)
⏩Benefits of Kaizen in Seven Categories are:
- Productivity: Describe productivity improvements
- Quality: Describe quality enhancements
- Cost: Detail cost reductions
- Delivery: Describe improvements in delivery times
- Safety: Detail safety improvements
- Morale: Describe the impact on team morale
- Environmental/Energy: Describe environmental or energy efficiency improvements
6. Standardize of Process and Documentation:
→ Now after implementation, we need to standardize the process to sustain the kaizen.
⏩We can standardize the process with below methods:
- OPL - One Point Lesson
- SOP - Standard Operating Procedure
- FMEA - Failure Mode and Effects Analysis
→ After standardization, we need to prepare documentation for further activities and sustenance.
7. Horizontal Deployment:
→ Horizontal Deployment is also known as Replication.
→ Now we can deploy this kaizen or improvement across different processes and plants.
→ For this, we can prepare a replication plan.
→ This plan describes how the improvement will be implemented in other areas such as the same machines, functions, and departments.
8. Rewards and Recognition:
→ This is the final step after Kaizen implementation.
→ We need to describe how the completion of the work will be recognized and rewarded.
→ Team efforts should be recognized to improve the morale and motivation of employees.
→ Top management should share about different rewards for different kaizens.
